
An unpublished study by the Automotive Research Association of India examines how E20 fuel interacts with engines built for the standard E10 blend. The research, which contains 20% ethanol, serves as the basis for the government’s transition to the new fuel standard. The document outlines specific mechanical challenges and acceptable performance metrics for drivers using the higher blend.
Rubber Parts Face Wear
ARAI researchers noted that certain rubber components in a fuel system degrade when exposed to the higher ethanol content. Hoses, gaskets, seals, and O-rings showed signs of wear and deterioration in the testing. The study suggests these parts may require replacement in vehicles originally designed for E10 fuel to prevent leaks or system failures.
Engine durability tests produced mixed results depending on the specific powertrain configuration. One BS-IV engine handled the fuel without issues, but a BS-VI turbocharged engine developed a problem after 265 hours of testing. The issue involved the exhaust valve, raising concerns about how high-performance engines react to the ethanol blend.
Valve Failure Risks
Two vehicle manufacturers conducted four-wheeler durability tests with E20 fuel. One manufacturer reported no problems even after 400 hours of operation. Conversely, another manufacturer observed a thermomechanical failure of the exhaust valve after engines completed a combined 809 hours of testing. This type of failure occurs when engine parts face extreme heat and repeated mechanical stress, causing the valve to crack or warp. Experts noted that such failures could also be influenced by factors other than fuel, such as maintenance schedules or driving habits.

For the average driver, this means that while the fuel system may hold up fine under normal conditions, the long-term health of high-performance engines could depend on closer inspection of valve components and exhaust systems as the blend transitions to 20% ethanol. The increased ethanol content alters the chemical properties of the fuel, which changes how it interacts with seals and high-temperature engine parts.
Two-wheeler performance showed a different picture. Three motorcycle manufacturers reported no durability issues and acceptable performance with E20 fuel. Metallic components showed no adverse impact, and emissions remained within legal limits. Starting, drivability, and overall performance stayed satisfactory for motorcycles and scooters.
Drivers should expect fuel consumption to increase by 2% to 6% compared to E10 petrol, depending on the vehicle. Despite the higher fuel usage, the study concludes that E20 remains within emission and performance standards, though vehicle owners may need to budget for slightly more frequent refueling stops.
